Check oil condition and monitor for early degradation signs
Take small, regular oil samples from the system’s return line while the heater is running at its normal operating temperature, and compare the visual clarity and color against the fresh oil baseline you recorded when the system was first filled. Cloudy oil, dark discoloration or any visible sediment floating in the sample all point to ongoing chemical breakdown or contamination that will gradually clog small flow passages and reduce heat transfer efficiency. You should also track the oil’s viscosity and acid number at least once every six months, as these key parameters will shift long before any visible changes appear, giving you early warning that the oil is starting to degrade beyond its safe working limits.

Control system operating temperature to extend oil service life
Keep the heater’s outlet temperature as low as possible while still meeting your process heating requirements, because every degree above the necessary minimum accelerates the thermal cracking and oxidation reactions that permanently damage the oil. Avoid letting the system idle at high temperature for long periods without any actual heat demand, as this prolonged exposure to heat without proper circulation will create localized hot spots that break down the oil far faster than normal steady state operation. Install and regularly check the high temperature safety cutoffs, to prevent any runaway overheating events that could turn a small oil quality issue into a full system shutdown due to coking and sludge formation.

Manage contamination and perform systematic fluid replacement
Keep all storage drums, filling funnels and transfer hoses perfectly clean and dry before you add any new oil to the system, as even tiny amounts of water, dust or chemical residue will mix into the hot oil and kick off unwanted side reactions. Before you drain and replace old oil, run the system at a lower temperature for several hours to let any suspended particles settle, then use the system’s own pump to push the bulk of the fluid out through the low point drain valve while it is still warm and easy to move. After you refill with fresh oil, run the heater through multiple gradual heat up cycles to drive off any trapped moisture and air before you bring it up to full operating temperature, to avoid sudden pressure spikes and pump cavitation that can happen with improperly vented new fluid.

Add oil sampling and basic condition checks to your weekly maintenance routine, and keep a detailed log of every top up, drain and test result so you can track long term trends instead of just reacting to sudden problems. These small consistent steps will keep your thermal oil running clean and efficient for far longer, protecting your entire heating system from the slow, expensive damage that comes from neglected fluid maintenance.
