Identifying the Right Time for a Flush Cycle

The decision to flush is not based on a fixed calendar schedule, but on clear performance indicators from the system itself. A steady, measurable increase in pressure drop across the heater or circulation loop is often the first sign, showing that flow resistance is rising due to internal fouling. Lab analysis of the thermal fluid showing a sharp rise in acidity (Total Acid Number) or a significant drop in flash point confirms that fluid degradation is producing corrosive byproducts and sludge. Operators might also notice the system requires progressively higher fuel or energy input to maintain the same process temperatures, a sign that insulating deposits are building up on heat transfer surfaces. Waiting too long after these signs appear can allow soft sludge to harden into stubborn carbon scale that is far more difficult to remove.

Step-by-Step Flushing Procedure and Fluid Removal

The process begins with a complete, controlled cooldown and safe isolation of the system from all connected process equipment. The old, degraded thermal oil is drained and properly contained for disposal or recycling. A compatible, specialized flushing fluid is then circulated through the entire system. This fluid is typically a low-viscosity, high-solvency medium that is heated to a specific temperature range—high enough to dissolve deposits but well below its own boiling point. The circulation pump runs for a predetermined period, often with periodic flow direction reversals to help dislodge debris from elbows and low-flow zones. The fluid is periodically sampled; flushing continues until the fluid returns clear and free of visible particulates, indicating the loose contaminants have been carried away.

Post-Flush Cleanup and System Refill

Once flushing is complete, the spent flushing fluid is thoroughly drained from the entire system. Particular attention is paid to low points in the piping and the bottom of the expansion tank where residue can pool. The system may then be rinsed with a small volume of new, clean thermal oil to purge any final traces of the flushing agent. Only after confirming the system is completely clean and dry is it refilled with fresh, high-quality thermal oil. This refill must be done carefully to avoid introducing air, using a fill pump to push oil in from the lowest point while vents are open at the high points. After refill, the system undergoes a controlled startup and is monitored closely for several days to ensure stable pressure, temperature, and flow with no issues from the flushing procedure.
